I have chassis ears at my house.(PS, you need to come over and peep the new house/garage) We could have diagnosed this in 20mins + beer time.
Im surprised the local dealer tech didnt use chassis ears to identify it. Literally the best thing for any NVH...
If youre still looking for one, I have the whole thing but it has a nitrous nozzle hole in it. Let me know if you want it. Dont have the car anymore and trying to get rid of all the left over parts.
PCM issues and main harness issues have been a problem for years. I'm assuming something has some high resistance or is pinched somewhere.

He is on his honeymoon. He picked it up from the dealer to take pics for the wedding so I assume he dropped it back off and they are replacing the cam sprockets/ phasers.
He should be back soon to comment more.

Ford won't allow that. They will send a regional engineer who will verify what the problem is. Best bet is the can sprocket/phaser assembly.
The tech should be able to command a certain timing advance and hold it through IDS and then watch the output from the cam sensor. If he has done this...
The correct term by Ford for the terminals coming apart is called "terminal fretting". They made our entire dealership go through this stupid class about terminal fretting. It was ridiculous.
