    Wires hot enough to melt rubber

    First check voltage with the car running, might be getting too much voltage (the regulator in the Alternator might be bad). Next is there a massive amount of corrosion in or on the positive cable? if to the resistance might be to high in the cable.

    I totally understand your point, I am a network engineer and have seen some weird things, that being said I can totally understand that they might have had compatibility issues - but the total lack of communications was really the problem, that being said see the below post that is a follow up.
