So I fucked up this morning and tried to bolt down the relay box for the headlights and dropped the bolt into the damn frame rail. I hope this isn't the tone for the week.

Also may have to backpedal and remove the valve covers again since I'm second guessing myself for not removing the screws that snapped off that hold the baffles in.

Nope, I've taken the covers off already in the car. 4V covers are just a PITA. You gotta remove a ton of shit.

Hoping for a start up on April 8th and then just need a driveshaft for a maiden voyage. Once I get the car running I'll beat the shit out of it for a couple weeks and then will send it to get the holes filled in on the fender/hood/trunk lid.

Got some time with the car today. After my major anxiety on the valve cover baffles, I said fuck it and pulled them off again. I started with the PITA driver side, and got it off in a record 10 minutes and boy am I glad, the broken off screws were pretty loose in there and would have eventually came out with a couple heat cycles... becoming a nice snack for the cylinder heads. I'm going to re-secure the baffles with self-taping screws on Saturday.

Also put a new FRPP filter on the engine and filled it with oil. Going to do the rest of the fluids on Saturday

Finally got the brake booster hose that was on backorder for 2 months, and it made me realize that I have the wrong Evap hose. That is ordered and should be there by next week.

Still waiting on the OBDII plug from Aeroforce but I'm installing the wiring as much as I can.

Cam, this may be silly, but why not just drill and tap the covers rather than using the self tapping screws? It seems like everyone that removes the baffles does that, but not sure why the extra time isn't spent to just tap it correctly?

Edit: everyone uses self-tapping screws is the way I meant that to read

Most people use self-taps because the hole is very short (tap, then bottom tap is tedious when depth is <1/4") and thread engagement in an improperly hand-tapped hole in aluminum would be minimal. Also, the hole can't be very large diameter because the boss to tap into is small. A self tap just gouges into the metal and locks itself into place. Ford's self-taps are very good if left alone, but they are so brittle and tiny in diameter that they are prone to snap off at the slightest resistance.

Most powdercoaters on 4.6/5.4 DOHC valve covers give you this problem if they get glassbeads or other media into the holes. They say they get them 100% cleaned out, but especially with glassbeads, it's nearly impossible (solution, plug holes before media blasting). I went through 4 powdercoaters before I found one that would listen to my input. I had one who insisted that he would remove and re-install the tins himself- I ran away. I have snapped off numerous factory self-taps after powdercoating. My solution has always been to buy new covers.

Good luck with your start-up. Have at least 4 people helping you (maybe leave the GF at home so they pay attention to the car, LOL!) monitor the engine/underside/fuel lines for leaks, etc. while you monitor the oil pressure (handheld mechanical gauge is best). I didn't buy an engine from that guy in NY for a reason. When I saw your v/c issue I had a flashback.

I have always been a big fan of the 5.4 swap. I love mine and it was easy to swap.

Sorry, i went back and edited my post, I meant self-taping is what most people do. I re-read it and it sounded like I meant most people actually drill and tap.
