Re: Tig is small and MIG is big - Incorrect. I TIG'd, did it in 3 passes, and ended up with a full fillet, bigger than the weld in either of the above pics.
Re: Filler - I used stainless rod. High nickle content helps the cast steel and the low carbon steel play nice together.
Re: pre/post heat - I preheated with MAPP to saturation (ie, it would not get hotter as the heat bleeding off into the surrounding metal was equal in rate to how fast I was adding heat with the torch). This was around 300*. I'd have liked hotter, but don't have OA. Went from this to laying in an 1/8" fillet, then 1/4", the full (roughly 3/8"). Post treatment was wrapping the welds with fiberglass insulation following the final bead to slow the cool down.
Re: assembled, etc - Mine was stripped down to a raw housing, out of the car, done on a workbench. Part of this had to do with the other modifications I was doing (relo brackets, weight jackers, etc.), and part of it was because I prefer TIG and I hate TIGing on-car.
Results have yet to be tested, but look spot on.

Now this is a job I would say is done well.
As for the TIG results being small and MIG being big, I'm not trying to argue that statement.
Based on the equipment I had available, the TIG produced a much smaller line vs. the MIG, and I wasn't a fan of multiple passes. Not a great reason, but the one I used.
Still, I'm glad someone else took the time and did a great job; I'd love to see pics if/when you get the chance to post them up.
Yes in one pass a Tig Weld will be visually smaller than one Mig pass but what I am saying as a WELD INSPECTOR here at our shop is that a smaller Tig bead can have more penetration and be stronger than a larger Mig bead. It all depends on who welds it, what is the machine set to, what filler material you are using and gas type, pre heat, post heat etc. To be truthfull the BEST (my opinion) way is to fully dissamble the rear axle and have Fluxcored or Pulse welded but you had better Jig it up or it WILL warp from the increased heat. You can get the same .250" width as a mig weld with Tig by using a 1/8" Tungston, Big gas lens and 1/8" rod.
Which is why when I compared the size of welds I mentioned that "all other things held constant" phrase.

I agree that there are many other factors that when combined, are of far more importance than a small difference in the size of the weld. I just think all factors should be considered there.

Here is a pic of a Titanium weld I did a while back that after pressuring up to 2500 psi we cut it apart and sent it out to be tested. Small welds can have strength.![]()
I'm not saying they can't.
My best friend is a independently contracted welding inspector current working for HESS in the Dakotas. I'm no expert, but he is, and I hear about these from him all the time. I believe that there will be circumstances where smaller welds can and will be stronger than bigger welds.
I'm just saying that all other things constant, a larger weld will be a stronger weld.

Honestly though I think who the welder is effects everything waaaaay more than a little size difference. Technique is everything in welding.

Thats what I have been saying. My 6 year old could lay a bead with mig but it wouldn't hold. I had a guy come in yesterday that said he had 10 years pipe welding. Gave him the test, weld looked great but he didn't clean the mil scale off so I picked it up off the table and dropped it in the floor and it broke apart. Needless to say he was embarrassed and we won't be calling him back for the pipe test...![]()

I'm not going to bother with it until I put a paxton on the car. After the paxton goes on and especially when I get a stall in the picture I will buy the brace. Zero fucks given about the extra few lbs.
While I agree with you I think there is a certain amount of paranoia present w/regard to this type of issue. Ditto on the relocation brackets twisting.
Is it necessary to weld all the way around the tube or is it sufficient to lay a few short beads around it?
